Assembling the Pieces Back
Its time to put things back the way they were. You will have to do this alone by following this guide in reverse!
Before you get to it, it is good to check at this point if the unit still works. Locate the power button on the circuit board and push it in.
As can be seen I haven't bricked it yet!
NOTE: If you have changed your battery do not leave your Archos charging on the dock all the time. The dock overcharges the battery and will kill your battery.
Note: If you've changed the battery the unit may not switch on again until it is connected to a USB power supply, because the protection circuit on the battery sometimes needs a kick to activate. So don't panic if it won't turn on and don't try to plug the USB supply into the dismantled board because you won't know which way around the connector goes in. Re-assemble the circuit board into the body and screw it in. Then try connecting the unit to the USB power to see if it turns on.
Putting it back will require most skill in getting the circuit and battery back as they were. I found that it was easy to get the battery in first and then the circuit. The plastic body is flexible so don't be afraid to flex it if needed.

Must say very fiddly actually getting the battery out, but lucky my new battery is 5 or 6 mm smaller so was easy to re-install. If you search the web you will see same places have this smaller battery, same capacity but a few mm smaller and it made it a lot easier to re-fit. I also have one of the archos docks with the battery built inside, its a few years old as well, any chance of a guide on how to replace the battery in that as well :)

Thank you for a great guide. Even though mine holds a charge with the new battery, I have not been able to get the charging LED status light to come on. It's always off, I'm afraid.
Does this protection PCB reside in the LiPo battery pack or in the system board? Do you suppose it's possible I damaged something during reassembly?
Going on nearly 2 years with the replacement battery, without the use of the charge light status. (My 605 160gb model is about 4 yrs old.)
The battery has a short-circuit protection circuit built into it. The problem you describe is however most probably due to damage to the charging LED during reassembly. This is a common occurrence as the battery and power LEDs poke out slightly from the board and can come loose when reassembling the circuit. Unfortunately it is not possible to reconnect the LED.
This is my second time replacing the battery in 4 years. But for some reason toggle Buttons on right do not work now. Checked the 1/4 copper strip - its plugged in. Any ideas?
The buttons can get damaged over time. If you contact me I may be able to supply you with spare button set to use with your Archos.

My 40GB 605 Archos had been in a drawer for a couple of years after it wouldn't switch on - I thought it was just for the skip (after only some 30hrs use). I replaced the battery in my Archos following your excellent guide. I was very careful not to short anything out and on completion I placed the unit back on its dock and it switched on to the Archos welcome screen and the charging light illuminated, also the red hard drive light came on for about 2o secs, but the machine will not boot up past the welcome screen, I have left it charging for 48 hours but without any further success. I have tried resetting it through the pinhole several times which shuts it down but on restarting still will not boot up. I took the hard drive out and I can get a recovery screen asking if I wish to repair or format the drive, but as soon as I replace the hard drive it goes back to the welcome screen and no further.
Can you help me as I am baffled ?

After powering up can you hear the HDD whirring inside? If not, it could be that you have squeezed the HDD too tight between the battery and backplate during re-assembly. The easiest way to check is to remove the back plate and the HDD mounting allen screws but leave the HDD connected and then start the Archos. See if it gets past the home screen then. You could also try placing the HDD in a 2.5" caddy and connect to a PC via USB to check its health.

Thanks for the pictures and instructions, dis-mantled 605 WiFi, replaced battery, re-assembled. Powered up like a new one and NO extra parts or screws left over!

I found it easier to attach the PCB with the four screws before attaching the hard drive plates during reassembly - else the PCB may catch on the plates.
Thanks for the detailed walk-through of disassembling the 605. I bought a replacement battery online from [url hidden] but didn't realize it was going to be quite this involved to replace. I've successfully completed the task, however, with no apparent ill effects.... and now have a battery that holds a charge. Yeah!
One nice thing was the replacement battery was slightly shorter than the original, so it was a bit easier to put in than the original... and left some room for my soldered wires.
Anyway, thanks for a very helpful site.

It is not possible to pull the battery out without removing the screen. This is because you are really fighting for space here and the circuit board pops out from the side the screen is.
Just wanted to leave a note of thanks - my Replacement Battery seemed to be a little larger than the original but I managed to squeeze it in there. I soldered the wires away from the battery - leaving them attached to the circuit board so as to save the components from any heat damage - I just soldered the new battery wires to these and taped them up - they sit nicely under the hard drive. I still can't believe this little project worked. Haven't soldered anything since I was about 15.
Great Fun - I wouldn't be saying that if it hadn't have worked of course! I couldn't believe it when it powered up and held a charge again. Thanks for your help!
